Medical tapes require hot melt coating equipment that can apply pressure-sensitive adhesive (PSA) with exceptional uniformity and cleanliness. The adhesive must be hypoallergenic, breathable, and provide secure but gentle adhesion to skin. Common hot melt adhesives for medical tapes are SIS or SBS-based, often with low residual monomers and antioxidants. Coat weight ranges from 20 to 80 gsm, depending on tape application (e.g., low-tack for sensitive skin, high-tack for surgical drapes). The coating equipment must achieve uniformity of ±2 gsm or better to ensure consistent peel adhesion. Slot die coating is the dominant method due to its precision and absence of pattern marks.

Medical tape coating lines typically operate in a cleanroom environment (ISO Class 7 or 8) to prevent contamination. The hot melt coating equipment must have a stainless steel construction, easy-clean surfaces, and HEPA-filtered air over the coating head. The unwind and rewind are enclosed. Operators wear cleanroom suits. The adhesive is filtered through a 150-200 mesh screen before coating. The gear pump and die are designed without dead spots to prevent degradation. Slot die design for medical tape: The die is made of 316L stainless steel, electropolished. The lip gap is set to 0.1-0.3 mm. The die has a single or dual manifold. For thin tapes (e.g., 30 gsm), the gap may be 0.15 mm. The die must be capable of producing a defect-free coating with no streaks, gels, or carbon specks. Many medical tape manufacturers use in-line vision inspection with a 20-megapixel camera to detect defects down to 0.1 mm. The coating head is often equipped with an edge bead reduction system (air jets or edge blocks) to prevent thickened edges that could cause discomfort. The adhesive temperature is carefully controlled (140-160°C) to avoid degradation that would produce harmful byproducts.

Adhesive delivery and degassing: For medical tapes, air bubbles are unacceptable because they create voids that can harbor bacteria or cause uneven adhesion. The hot melt coating equipment should include a vacuum degassing unit in the melt tank or an ultrasonic de-aerator. The tank is often operated under a slight vacuum (0.8 bar) to remove entrained air. The pump must be low-pulsation (e.g., with 24 teeth). Some systems use a gear pump with a downstream static mixer and a degassing die. The adhesive is delivered in a closed system to prevent contamination. Filters are changed every shift or after every roll to ensure cleanliness.

Substrate handling: Medical tape substrates include nonwoven fabric, foam, polyethylene film, and rayon. These materials are often soft and extensible. Tension control must be gentle (2-5 N/cm width) to avoid stretching. Use a dancer roll with low air pressure and a vacuum table to hold the substrate flat. For foam substrates, the backup roll may be covered with a soft silicone (Shore A 30) to avoid compression set. After coating, the tape is often laminated to a release liner (silicone-coated paper or film). The laminating nip must be precisely aligned to avoid wrinkles. The finished roll is then slit into various widths (1-100 cm) in a cleanroom slitter.

Quality assurance: Medical tape hot melt coating equipment must produce samples that pass cytotoxicity, skin irritation, and adhesion tests (e.g., 180° peel on stainless steel, 1-hour and 24-hour). The coat weight is measured by cutting samples and weighing, or by an online beta gauge (calibrated for medical adhesive). Every production roll is logged with process parameters. In case of any deviation, the roll is quarantined. Validation includes running a worst-case condition (max speed, max temperature) and testing output. The equipment must be validated for cleaning procedures between adhesive types (e.g., switching from standard PSA to silicone-based hot melt). Cleanliness is verified by wiping tests.
