TPU Hot Melt Web Coating for Seamless Apparel and Sportswear

TPU hot melt adhesives are ideal for stretchable fabric laminates because they have excellent elasticity, high abrasion resistance, and good bonding to many textiles (nylon, polyester, elastane). TPU is often supplied as a nonwoven web (15-100 gsm) or film. A hot melt laminating machine using TPU web can create waterproof, breathable, and highly flexible bonds. Typical applications: seam sealing for rainwear, bonding of padded bra cups, lamination of performance fabrics for sportswear, and attachment of reflective tapes. The laminating temperature is 140-180°C, at which TPU flows and penetrates the fabric. The machine must provide uniform heat and pressure across the entire width. The line speed is 10-30 m/min. After lamination, the composite is cooled under tension to maintain flatness. TPU bonds remain flexible even at low temperatures (-30°C) and resist washing.

The TPU web coating machine includes unwinds for both fabrics and the TPU web, a heated laminating nip (typically a heated steel roll and a silicone rubber roll), a cooling section, and a rewind. The heated roll is oil-heated or electric with temperature uniformity ±2°C. The nip pressure (3-6 N/mm) is applied by pneumatic cylinders. The TPU web is fed from a roll; it is often stored in a conditioned environment (20°C, 50% RH) to prevent moisture absorption, which could cause bubbling during lamination. Some machines have a pre-heater for the TPU web to soften it before the nip. The fabric tension must be very low (0.5-2 N/cm) to avoid stretching, especially for elastic fabrics. A dancer roll controls tension. The cooling section may have multiple chilled rolls (10-20°C) to set the bond quickly. The finished roll is wound with interleaving paper if needed to prevent blocking.

Waterproof seam sealing: For outdoor garments, seam tapes are laminated over stitched seams to seal needle holes. A small-scale hot melt coating machine (unwinder, TPU tape guide, heated nip, rewinder) applies the tape. The TPU tape has a heat-activated adhesive layer (often a lower-melting TPU). The machine operates at 3-15 m/min. The temperature (120-160°C) and pressure must be precise; too hot, the fabric can melt; too cold, the tape peels off. The tape must be aligned with the seam using a vision sensor. Many sportswear manufacturers use a dedicated seam sealing machine. The bond must pass hydrostatic head tests (e.g., >10,000 mm H2O) and laundering tests (e.g., 50 washes at 60°C). TPU web coating is the preferred technology for high-performance waterproof garments.

Stretchable laminates for sportswear: For example, bonding a supportive nylon/spandex layer to a moisture-wicking inner layer. The TPU web (20-40 gsm) provides elasticity. The laminating machine must ensure that both fabrics are fed without tension differences to prevent puckering. The nip pressure should be low (2-4 N/mm) to preserve fabric stretch. After lamination, the composite can stretch >100% without delamination. This is used in compression garments and athletic bras. Quality testing includes cyclical stretch test (e.g., 1000 cycles at 50% elongation) and peel strength in both warp and weft directions. The hot melt coating machine may be equipped with a fabric spreader (expandable idler) to keep fabric flat without wrinkles.

Defects and troubleshooting: “Bubbles under TPU web” – moisture in TPU or fabric; pre-dry materials or increase nip pressure. “Delamination after stretch” – insufficient TPU flow; increase temperature or pressure. “Tape edge lifting” – poor alignment or insufficient nip width; adjust. “Fabric scorching” – temperature too high; reduce and use a fabric protection paper. “Web break during lamination” – TPU web has weak spots; check web quality or reduce tension. “Stiff composite” – TPU weight too high; use lighter web. Maintenance includes cleaning the heated roll daily, as TPU residue can build up. Use a silicone release spray on the roll. The cooling rolls should be checked for condensation.
